Workshop: How to change a hydraulic disc brake hose

What Mountain Bike
Most hydraulic brakes come fitted with correct length hoses and expertly bled for fit-and-forget performance. There are occasions, however, where it’s desirable or necessary to change or shorten a brake hose, and some new bikes come with full-length brake hoses that are a foot or so longer than they need to be.
While overlong hoses don’t inhibit the brake’s performance, they can cause accidents on the trail, with wayward loops of hose flapping about looking to catch on branches and the like. While chopping (or changing) hoses might seem like a job to be avoided, it’s actually pretty straightforward.
Most systems work in a similar way with only minor differences in the fittings and the location of bleed ports. When you understand the concepts and basic ground rules (we’ve explained them, don’t worry) the job needn’t be any more complex than servicing a pedal or greasing a hub. Do it once and you’ll wonder what all the fuss was about.
- Protective vinyl gloves

- Knife (plastic hose) or cable cutters (braided hose)
- 4 & 5mm Allen keys
- Torx T-25 driver
- 6mm or 8mm spanners
How to change a brake hose
1 Measure up
Measure the replacement hose against the old hose still on the bike, making sure that you route it exactly as you would once it’s fitted. Ensure there's enough hose for when the suspension is fully extended and compressed. Activate the suspension and check any adjustable travel or geometry settings.
2 Cut hose to fit
Cut the hose to length using a sharp Stanley knife if you’re using a standard plastic hose replacement. If you’re using a braided hose, then use a cable cutter for a good clean cut. You can also use a pipe cutter — it makes the job much easier — which costs around £20.
3 Remove brake
If your frame has fixed cable guides then you have to assemble and bleed the system in-situ on the bike. If not, it’s best to change your hose with the brake off the bike (to prevent any fluid leaks damaging the paint etc). To do so, remove the lever and the calliper using 4/5mm Allen keys (4mm or a Torx T-25 at the lever, and 5mm at the calliper).
4 Assemble fittings
Take the new hose that’s been cut to length and assemble it before removing the old hose. Ensure that the fittings are assembled in the correct order – check with your brand’s manual for the proper fittings and their assembly order, because all brake brands differ. The fittings for Formula Oro brakes are shown below.
5 Tighten fittings
The way you attach the fittings to your brake hose will depend on the model of brake and type of hose used. If you have a Formula, Hope, Avid or Hayes brake, the fittings must be pressed onto the end of the hose in the correct order. Then, using an adjustable spanner, hold the fitting banjo and tighten the compression fitting. Some brands are designed to fit nice and snug (such as Formula), while others (such as Hayes) are designed to deform. Just tighten the fitting until it’s deformed.
Other brands, including Shimano and Magura , use direct connectors (rather than banjo fittings) that screw into the reservoir body of the lever. Assemble the compression fittings as per the manufacturer’s instructions outlined above. Be careful not to overtighten them.
With Goodridge braided hoses (classic Goodridge size hose, not the new narrow stuff), strip back 8mm of the braided outer using a Stanley knife and put the collar (or ‘ferrule’) in place on the outer and then screw the direct connector into the collar. Make sure to leave a tiny gap of less than 1mm.
With HEL swaged or crimped type hoses , strip back 8mm of the outer braided hose and put the ferrule in place. Instead of screwing the hose into the fitting, press the barbed fitting into the hose as far as it will go. Then put the fitting into the tool in the vice and tighten it to nudge the collar onto the barbed fitting. The banjo can be rotated for easy fitting onto the brakes.
6 Protect the pads
Take the pads out of the calliper and then push the pistons back as far as they’ll go, to avoid contaminating the pads with brake fluid when you remove the hose. Then it’s time to put on your gloves and eye protection, and lay the system on a bed of paper towels.
7 Disconnect old hose
For a banjo-type connector brake ( Formula, Hope, Avid ) take the old hose off the lever using an 8mm or 6mm spanner to undo the lever banjo: it’ll require force. Then unscrew by hand. Discard the O-rings and replace. Do similarly with the calliper connection.
For an M8 direct lever fitting ( Shimano, Magura, Hayes ) use an 8mm/6mm open spanner to unscrew the M8 fitting and pull the hose clear of the lever. Discard the O-rings and replace, then remove the calliper banjo fitting.
8 Replace old fittings
Now it’s time to put the new hose on. Always use fresh fittings each time you assemble a hose – be that O-rings, compression fittings, etc – as most fittings are designed for single use. If you’re not sure, it’s safer to assume it’s single use. Assemble in the correct order according to the manufacturer’s instructions. When it comes to replacing the O-rings, fit one O-ring above and one below the banjo.
9 Fit new hose
Using an 8mm spanner, tighten the fittings onto the calliper and, if you can, use a torque wrench to ensure the system is fitted to the manufacturer’s recommended torque. Repeat for the lever. Your new hose is now fitted.
10 Feed in the fluid
Now you have to bleed the brake. Use an old handlebar clamped vertically in your vice (for Formula , as the lever bleed screw has to point upwards) and clamp the calliper on its side so its bleed port is also pointing vertically.
11 Test the new system
Replace the brake pads and test the brake system by placing the calliper over the disc and squeezing the lever to check that the brake is functioning properly. If the lever pulls too far to the bar, the system needs re-bleeding. If the pistons aren’t returning then the brake needs servicing, so take it to your local dealer. If all is well, continue to the next step.
12 Realign and reinstall
Reinstall the brake system to the bike using the hose guides, clips or cable ties. Check the calliper alignment over the disc, check cable routing and identify any possible snags or problems. If you wish, add protective tabs to possible wear points on the frame. And again, pump the lever and check the activation of the brake.
13 Route the hose
The hose mustn’t be able to touch the tyre or foul the suspension otherwise you’ll have an accident. The front brake hose is usually zip-tied to the front of the fork bridge running down the inside of the left fork leg and and into the top of the calliper. Rear hose routes vary according to frame shape — there are no rules, other than trying to make sure the rear suspension doesn’t pinch the hose.
- Retract that: Before you begin work on your brakes, remember that occasionally you may have a brake where the pads can be retracted at the lever. If so, do it as you’ll give yourself a sliver more space – it might just be all that you need.
- Wipe ‘n’ go: Brake fluid is caustic and toxic so it’s best not to leave it on skin, paintwork or any surface you value. Water is a simple way to remove it from your bike, so when you’ve finished trimming your hose make sure you take a minute to wipe surfaces clean of any spots of fluid that escaped.
- Gently does it: Don’t swing on the spanner when doing up the bleed screws on the calliper – they don’t need much force to tighten them. We’ve known them to shear off on occasion, because people sometimes do them up like they’re tightening a wheel nut on a car.

Trek announces bike recall after hydraulic brake failure discovered
Promax hydraulic brake hoses may detach from the levers on several hybrid and MTB models
Trek has announced a recall on several bike models fitting with Promax hydraulic brakes after finding the hydraulic brake hoses may become detached from the brake levers. The issue relates to Trek bikes that have been fitted with Promax Solve DSK-925 and Promax F1 DSK-927 hydraulic disc brakes. The issue is said to be caused by a loose fit between the hydraulic brake hose itself and the barb that is inserted into the brake lever end of the hose.
Trek says the fit can result in "improper clamping of the hose and ejecting or falling out of the brake lever". This could result in a sudden loss of braking ability and poses a crash risk.
According to a page on the United States consumer product safety commission around 96,000 units are potentially affected. 195 reports of the issue occurring have been logged so far in the United States but with no report of injury.
What bikes are affected?
Below is a table of the affected Trek bikes. The affected models are all hybrid bikes and mountain bike-style bikes from the past three years.
If you are unsure if your model is affected, you can enter your bike's serial number via this link on the Trek website.
Trek dealers will perform hose retention checks on bikes suspected of having faulty brakes. If the retention check fails a new olive and barb kit will be installed at no extra cost to the bike owner.
Trek will also provide owners who bring their bike for an inspection with a $10 store credit that can be used toward any Trek or Bontrager merchandise until the 31st of December 2023.

Promax, the manufacturer of the brakes has also designed a revised version of the brake hose barb to provide a tighter fit during assembly. The issue only affects revision one of the brakes, not revision two or three.
It's important to add, this recall is not specific to Trek bikes. If you own a bike from another manufacturer and believe it may be equipped with the affected Promax brakes contact your local dealer or the manufacturer.

Has anyone replaced the rear brake hose on a rail? Or have a diagram/pictures of how the hose is routed past the motor? I have a spare set of Saint’s I wouldn’t mind fitting but the hose is crimped to the fitting that bolts to the calipers so I can’t use the original hoses and it’ll have to be fed from the rear when fitting and it looks fiddly to say the least... How much of a pain is it going to be to change?

FYI anyone attempting this I don’t think it can be done with the motor in place. The routing above the motor together with the other cables in the same area would make fishing it through from the chain stay to the battery compartment impossible, even using the old hose to pull it through. Please someone prove me wrong though...

I would drop the motor. It's not worth trying to force something through. And with the motor out (unplug all the cables from the motor first!) you'll possibly be able to slide the new hose under the lower and upper battery dockings without loosening them. When you reinstall the motor just make sure to not smash it up in there. Take your time!
Motor is currently on the floor. Nice and easy to remove as long as you’re careful unplugging everything. Brakes will be on tonight. Just waiting for some new motor mount bolts to arrive as well. Although I can’t find anything online for torque settings for the motor mount bolts....

It's not so big thing to remove 4-bolt guard, 6-bolt motor and 4-5 electric connectors of the motor compared to space you get routing the rear cable. I would replace the gear cable at the same time, maybe the dropper also. Caution: Do not loosen too much the battery's lower bracket. It's nearly impossible to install the nuts back without removing the motor first (or again..).

My motor was a complete bitch to install after removal. I had to tape the cables to where they needed to be, install the motor, then pull the tape out. Took an hour at least just to get the motor in a place to line up all the bolts without pressing on the cables. Trek 9.8 2021 large.

Oryol Oblast - Overview
Oryol Oblast is a federal subject of Russia located in the south-west of the European part of the country, part of the Central Federal District. Oryol is the capital city of the region.
The population of Oryol Oblast is about 714,100 (2022), the area - 24,652 sq. km.

History of oryol oblast.
The territory of today’s Oryol Oblast was settled in the late Paleolithic. In the chronicles of the 12th century, the towns of Mtsensk, Novosil, Kromy were mentioned. At that time, the area was part of the Chernigov principality.
About 400 years later, the town-fortresses of Bolkhov, Oryol, Livny were founded. In the 16th-17th centuries, this region was the borderland of the Russian state. It was a place where more than once battles against the nomads took place, dramatic events of the Time of Troubles occurred here too.
As the threat from the nomads reduced, agricultural colonization of the area began. Oryol became a large grain-producing town. Standing on the Oka River, it became a large bread market, which provided Moscow with crops and flour.
Oryol Governorate was established by the decree of Catherine II in 1778. It included a considerable part of the present Bryansk and Lipetsk regions.
From the second half of the 19th century, railways and highways connected Oryol with Moscow and Ukraine, Baltic and Volga regions. The city became a large transport hub. Before 1917, Oryol had a cadet school, theological seminary, several gymnasiums (P.A.Stolypin, Prime Minister of the Russian Empire in 1906-1911, graduated from one of them).
In autumn 1919, bloody battles between the White Army and the Red Army took place near Oryol and Kromy. Oryol Oblast was formed on September 27, 1937. In 1944, Bryansk Oblast was separated from Oryol Oblast. In 1954, nine eastern districts were separated from Oryol Oblast with the formation of Lipetsk Oblast.
This region became a place of severe battles during the Second World War - the front line passed through the region over 20 months. When Oryol was liberated, the first fireworks during the war was fired in Moscow on August 5, 1943.

Oryol Oblast - Features
Oryol Oblast is located in the forest-steppe zone. The length of the territory from north to south is over 150 km, from west to east - more than 200 km. The climate is temperate continental. The average temperature in January is minus 6.7 degrees Celsius, in July - plus 20.5 degrees Celsius. The largest cities are Oryol (298,200), Livny (46,800) and Mtsensk (35,500).
The Oka River, one of the largest rivers in Europe, originates in the south of the region. There are deposits of iron ore, lignite, phosphate, limestone, clay, sand, peat, chalk. Uranium ore deposits are found in the south-east.
The local economy has a strong industrial and agricultural character. The main industries are machine-building, food and production of construction materials. Agriculture is concentrated on raising dairy and meat cattle, pigs, poultry and horses.
The main highways passing through the territory of the Oryol region: M2 “Crimea”, R119 Oryol - Tambov, R120 Oryol - Vitebsk, R92 Oryol - Kaluga. The main railway is Moscow - Kharkov - Simferopol line. Public transport in Oryol is presented by trams, trolleybuses and buses.
The wonderful nature of central Russia, rich cultural traditions were the foundation on which a number of famous Russian gifted persons were nurtured. The Oryol region was the birthplace of I.S.Turgenev, N.S.Leskov, L.N.Andreyev, A.N.Apukhtin, A.A.Fet, philosophers S.N.Bulgakov, M.M.Bakhtin, historian T.N.Granovsky. The lives of F.I.Tyutchev, I.A.Bunin, M.M.Prishvin are connected with this region.
Attractions of Oryol Oblast
Oryol Oblast is compact and very convenient to travel by car. The distance from Oryol to Moscow is about 360 km. Several old Russian towns are located on the territory of the region: Mtsensk (1146), Novosil (1155), Livny (1177 and 1586), Bolkhov (1196).
The State Memorial and Natural Reserve Museum of Ivan Turgenev “Spasskoye-Lutovinovo” - a complex of manor buildings with a magnificent park, located 60 kilometers from Oryol and 12 km from Mtsensk. This is the most popular attraction of the Oryol region.
The National Park “Oryol Polesie” - recreational areas located on the territory of Hotynetsky and Znamensky districts, a place with unique nature, rich historical and cultural heritage. This is the largest woodland in the Oryol region (33,000 hectares).
Bolkhov is considered the most beautiful town in the region. In this small town with a population of about 11,000 people, there are 12 churches and one monastery. Bolkhov stands on hills on the high bank of the Nugr River. From almost anywhere you can enjoy wonderful views of the town and surrounding area.

Western European Russia
Orlovskoye Polesye, 85km northwest of Oryol, is a placid slice of taiga, with over 360 sq km of thick forest, lakes and wildflower-dotted grasslands. It's a fantastic spot for fishing, camping and walking, but this is more than your average nature getaway. The park is home to over 500 European bison, which roam free under a special protection and breeding program. The well-managed park runs bison tours (R2000 per group, winter only), allowing visitors to observe the grand beasts feeding and playing.
Orlovskoye Polesye also houses an open-air zoo , a sacred spring and an ostrich farm. Outdoorsy types can trek along signposted ecotrails or take off on a rented bike, boat or horse. The website has full details of activities and accommodation options.
In theory it's possible to get here via public transport by catching a train to Bryansk and alighting at Khotynets, then catching a bus on to Zhudre village. You can also get a bus to Khotynets from Oryol. However, in reality having your own transport is the only real option.
